A final update to this saga:

I actually replaced the Wireless AP the other week and since then 
everything has been fine!  When I built the new Pi based system I bought 
another AP (TP-Link WA901N) from ebay and set it up from the backup file of 
the original so that I could fully test it at home and then when I 
installed on site I just swapped out the old laptop and AP for the new 
setup.  It seems that all along there has been a problem with the AP not 
the Grase Hotspot in that it just couldn't cope with more than a few 
users.  This has been a fairly busy weekend on site and many times there 
were well over 30 active devices on the monitor sessions screen and no-one 
was complaining to the staff about it being slow.  The biggest metric 
though is the number of FaceBook posts and check ins that have happened :-)

Thanks to all who offered advice and to Tim for taking time to login to the 
system to check it out as well.
